Cold Welding

Cold welding is a solid-state joining process in which clean metal surfaces bond without melting, making it an important example of how surface physics governs material adhesion. When pressure brings oxide-free surfaces into intimate contact, surface roughness deforms, contaminants are displaced, and metallic bonds form across the interface through atomic attraction. The process is most effective with ductile metals under controlled conditions, often after cleaning or preparing the surfaces. Cold welding has applications in electrical contacts, aerospace components, microfabrication, and wire joining, while its unintended occurrence can cause mechanisms in vacuum or space environments to seize when protective oxide layers are absent.

A straightforward procedure for ultrasonic welding of thermoplastic composite coupons for basic mechanical testing is described. Key characteristics of this ultrasonic welding process are the use of flat energy directors for simplified process preparation and the use of process data for the fast definition of optimum processing conditions.
